The process begins with selecting the appropriate conductive material. Copper busbars typically use electrolytic tough pitch (ETP) copper with 99.9% purity, while aluminum busbars use 6101-T6 or 6063-T6 alloys. Material choice affects conductivity, mechanical strength, and thermal performance, and aluminum busbars must be wider than copper to carry the same current .

Cutting and Shaping

Raw busbar stock is cut to precise lengths using CNC cutting machines, ensuring tolerances within ±0.1 mm. Tubular busbars may require additional shaping, such as forming the tube from flat strips or extrusions. Accurate cutting is critical to avoid scrap and ensure proper assembly .

Punching and Drilling

Holes for bolted connections or mounting hardware are created using automatic punching machines or CNC systems. For tubular busbars, precise alignment is essential to maintain mechanical integrity and electrical performance. Misaligned holes can lead to hot spots or assembly issues .

Bending and Forming

Bending is a critical step, especially for tubular busbars, to fit the busbar into switchgear or panel layouts. Progressive tool systems may be used, combining lancing, bending, and forging operations. Tubular busbars can also be joined using semi-tubular rivets or mechanical interlocking techniques to connect overlapping sections without auxiliary elements, ensuring high contact pressure and low resistance .

Surface Treatment and Plating

Busbars often undergo plating with tin, nickel, silver, or gold at termination points to reduce voltage drop and improve corrosion resistance. Tubular busbars may also receive insulation coatings such as epoxy, Mylar®, or Kapton® to prevent short circuits and enhance safety .

Assembly and Quality Control

After forming and surface treatment, tubular busbars are assembled into the final configuration. This may include mechanical joining, alignment checks, and torque-controlled fastening. Quality control ensures electrical conductivity, mechanical strength, and compliance with standards such as IEC 61439 or ANSI C37.20.1. Testing may include resistance measurement, thermal cycling, and visual inspection .
