Installation of tunnel cable trays

Installing tunnel cable trays requires careful planning, proper support, fire safety compliance, and precise mounting to ensure reliable and safe cable management.

Planning and Preparation

Before installation, review the Bill of Quantities (BOQ) to ensure all trays, brackets, and accessories meet the project's weight and size requirements . Determine the total cable weight per meter to select the correct tray thickness and support spacing. Trace the tray route using a laser level or chalk line to ensure straight alignment along the tunnel ceiling or walls . Identify locations for bends, tees, or risers.

Selecting Tray Type

Choose a tray type suitable for tunnel conditions:

  • Ladder trays: Allow airflow and easy cable entry.
  • Perforated trays: Support lighter loads and provide ventilation.
  • Solid-bottom trays: Protect cables from dust or debris.
  • GRP (glass-reinforced polyester): Offers corrosion resistance and fire safety . Ensure the tray system complies with fire safety standards such as DIN 4102-12 or local regulations, which require trays to maintain operation for 30–90 minutes in case of fire .

Support and Mounting

Supports are critical for stability:

  • Spacing: Typically 1.5–3 meters apart depending on load and tray type .
  • Wall mounting: Use cantilever brackets with expansion bolts for concrete walls.
  • Ceiling suspension: Use trapeze or C-hanger systems with threaded rods and Unistrut channels .
  • Ensure all supports are level and aligned to prevent sagging.

Installation Steps

  1. Cut and prepare trays: Measure required lengths, cut with a hacksaw or angle grinder, and deburr edges to prevent cable damage .
  2. Place trays on supports: Lift sections onto brackets or struts.
  3. Secure trays: Use hold-down clips or bolts to fasten trays firmly.
  4. Join sections: Connect end-to-end using couplers or splice plates.
  5. Install bends and tees: Use pre-fabricated accessories to maintain smooth cable routing.

Cable Laying and Safety

  • Follow NEC or local regulations for fill ratios (usually max 50%) and maintain proper cable separation .
  • Ground the tray system using grounding straps.
  • Label trays and cables for easy identification and maintenance.

Maintenance Considerations

  • Inspect trays periodically for corrosion, loose fittings, or sagging.
  • Ensure firestop modules are intact to prevent fire spread in tunnels .
  • Maintain clear access for emergency systems like lighting, fire alarms, and ventilation. By following these steps and adhering to industry standards, tunnel cable trays can be installed safely, efficiently, and with long-term reliability .
