1. Design & Engineering

The process begins with technical design and digital engineering, where engineers create 2D/3D CAD models and digital twins of the distribution box. This stage defines dimensions, material thickness, component layout, and protection levels (IP/NEMA), ensuring compatibility with applications such as industrial automation, solar power, or commercial buildings. Thermal simulations and structural strength checks are often performed to prevent overheating and ensure mechanical stability .

2. Material Selection & Preparation

High-quality distribution boxes start with careful material selection. Common materials include galvanized steel, stainless steel, or specialized plastic composites. Surface treatment materials like anti-rust coatings, powder paints, or galvanization are prepared. Each batch undergoes thickness, hardness, and corrosion resistance tests to ensure durability .

3. Cutting, Punching & Forming

Sheets or coils of metal are cut using CNC laser machines, plasma cutters, or punching systems to achieve precise dimensions. The metal is then bent and formed using hydraulic or CNC press brakes to create the box sides, back, and top. Holes for switches, cable entries, and mounting hardware are punched or drilled with high accuracy to ensure proper component fit .

4. Surface Treatment

Surface finishing enhances corrosion resistance and aesthetics. Techniques include powder coating, painting, or galvanization, followed by salt spray tests to verify long-term outdoor durability. This step ensures the enclosure meets environmental and safety standards .

5. Assembly & Welding

Panels and frames are assembled and welded to form a stable structure. Welding points are smoothed and reinforced to prevent dust accumulation and ensure mechanical strength. Openings for switches, meters, and wiring ducts are added according to design specifications. For larger boxes, frames may be assembled using fasteners .

6. Component Integration

Inside the enclosure, busbars, circuit breakers, terminals, and neutral/ground bars are installed. Proper alignment and secure mounting are critical for electrical safety and reliability. Wiring ducts and cable management systems are integrated to facilitate maintenance and prevent short circuits .

7. Quality Control & Testing

Each distribution box undergoes rigorous inspection, including weld seam checks, dimensional verification, and functional testing of electrical components. Environmental tests, such as IP/NEMA ingress protection and thermal performance, ensure compliance with international standards like IEC, ANSI, UL, and NEMA .

8. Final Finishing & Packaging

After inspection, boxes are polished, labeled, and packaged for shipment. Documentation for traceability, including material batch records and quality certificates, is prepared to meet client and regulatory requirements .
