Raw Material Preparation

The process begins with polymer selection, typically thermoplastic materials such as polypropylene or polyethylene. The polymer is heated until it reaches a melted, liquid state, allowing it to be shaped into fibers. Additives like delustrants (e.g., titanium dioxide), colorants, or optical brighteners can be incorporated into the melt to modify fiber properties such as opacity, brightness, or color .

Fiber Formation (Melt Spinning)

The melted polymer is extruded through a spinneret, a plate with multiple small holes, forming continuous filaments. The shape and size of the spinneret holes determine the fiber cross-section, which can be round, hollow, or multi-lobed for specific mechanical or aesthetic properties. The fibers solidify as they are drawn away from the spinneret, either forming filament yarns or tow bundles that can later be cut into staple fibers .

Post-Processing

After forming and drying, trays may undergo trimming, punching, or surface finishing to meet functional and aesthetic requirements. High-quality trays are evaluated for surface smoothness, stiffness, and uniformity, which are critical for premium applications such as electronics or medical devices . Optional treatments include printing, coating, or impregnation to enhance water resistance or visual appeal.

Quality Control

Throughout the process, temperature, pressure, and fiber distribution are closely monitored to ensure consistent tray performance. Surface roughness is measured in micrometers to guarantee smoothness suitable for printing or packaging sensitive products .
